In the first picture you can see where I added some weld to the frame. This is to support modified idler. I needed a flat surface. The shape of the frame just falls away right there. A quick coat of paint, and I'll call the idler arm done. Then I can focus on boxing the frame.

Thanks brother! Kind of a play on your pie cut idea. It's what I should have done from the get go honestly. It really changes the way you approach things once you have a welder. My biggest frustration right now is the limited amount of time I have to work on it during the week. Saturday should be really productive.

Also got to spend a little time on the frame. Squared up the weld. After it's painted, it should look like a factory formed boss

My rough concept for strengthening the opening. I have some 1" angle left over from something else. I'll run that across to the other side. This should work great, as it has to be a squared notch to clear one of the compressor mount arms. It'll make more sense once it's all done and the compressor is in place.

Brandon FWIW I wouldn't just butt the angle to the outside, I'd split it back at the corner and bend back the ends to make flanges for big plug welds. About where your tape is but maybe the other way on one. U catch my drift?

Well, I have never done chassis work, just collision repair so I'm just throwing out an idea. Plug welds might put less heat into the outer rail than a small bead, and the area might be more flexible (not a super hard spot that forces stuff next to it to crack) that way.

One of the tabs could be bent to the inside. Whatever you think would distribute the forces best. Heck you could weld on one more tab on the inside of that corner and do 3 plugs. That would be strong in the right way if you did that. I think.

I think the limiting factor will be where I can fit the gun. I only have good access to two side.

square tubing comes to mind? or gusset the crap out of its back side so the drag link has its support.

Oh, and as far as access, you can plug weld from outside the rail. Drill the rail instead of those flanges. Enjoy the project, I bet you're anxious. I'm just glad Friday is coming!

Have you seen this thread about patching the notch in the frame?

I have. I think my situation is different due to the mounts I'm using. For whatever reason, my setup looks to be a little lower and a lot farther forward. Those guys are all using the stock clam shell mounts. I'm curious how far into the AC box those guys heads are intruding, Cause mine is dang near touching. Any farther back, and I'd be into the box.
